Automotive Lighting

Lighting applications in the automobile sector require relays along the electrical circuit to protect switches from heavy current loads. Harnesses for this application must have connectors that accommodate these components, be shielded from harsh external conditions, and resist vibrations.

Medical Surgical Lighting

Medical surgical lights primarily include ceiling-mounted, wall-mounted, and mobile lights. They should provide shadow-free illumination, accurate color rendering, and sufficient depth of field while generating minimal heat. They should also have safety features like overheating and low-voltage/voltage spike protection.

Outdoor/Road/Tunnel

A common factor in these cable assembly applications is ruggedness. The insulation and connectors must be tough enough to withstand UV, moisture, and extreme temperature exposure. They must also be flexible and have safety features like fuses and relays for short-circuit and overload protection.

Relay Lighting Wire Harnesses

These wiring harnesses are necessary for powering headlights and aftermarket accessories like lightbars. Relays create an indirect connection between the load and the switch, which prevents overloading, burning out, or fires at the switch. Some turn signal lights also need relays to control the flashing action (others use flasher modules).

Front and Rear Lighting Wire Harnesses

License plate lights, brake, reverse, and tail lights generally don’t use relays because their current draw is low. Therefore, their wiring harnesses are less complex than the relay wiring harnesses, having fewer wires and connectors. But they often have grommets for abrasion/fraying protection, strain relief, sealing, and vibration dampening.

Roof/Interior Lighting Wiring Harness

These cable assemblies use thin, high-gauge wires to power low-load components like roof, door, dash, and ambient lighting.

Two-Core Lighting Wire Harnesses

These harnesses have two color-coded cores (live and neutral), sufficient to power most residential, commercial, and outdoor lighting, including lamp holders, ceiling lights, and decorative fixtures.

Three-Core Lighting Wire Harnesses

Smart or dimmer light switches require neutral and ground wires, making three-core harnesses necessary. In some, all three wires are insulated; in others, only the live and neutral are insulated, with the bare earth wire protected by the outer sheath.

Three-Core Plus Earth Lighting Wire Harnesses

These lighting wire harnesses can also have the earth wire insulated or naked and are suitable for connecting two-way light switches.

What are the components of a lighting wiring harness?

The components of a lighting wiring harness also differ depending on its application. For instance, wires used for residential wiring are usually plain with no connectors or safety features (circuit breakers are separate components installed in the breaker panel). But car headlight wire harnesses have several components, which include battery terminal connectors, relay connectors, switch connectors, black protection sleeves, relay fuses, fusible links, etc.

How many amperes can a lighting wire harness handle?

Depends on the wire’s gauge. In vehicles, for instance, a 14 AWG wire can carry up to 15 amps at 12-13.5V, while a 20 AWG wire can only handle four amps. Car headlights draw about five amps each. Depending on the bulb type and brightness, the total can be 10-15 amps, making 14-16 AWG wires the most suitable for this task.
